Post some pictures of what you have, preferrably with it on your head. Will do my best to offer advice.

I'm not sure if there is a particular style you'r going for, but I found that making a comfortably fitting headband then running a strip from front to back was an easy way to start. From there you jus fill in the rest and add whatever kind of faceplate you want to the headband, or not.

Try making your own pattern. If you checkout my blog thread, you can see pics of the pattern I made. What I did: find a kids safety helmet, cover the top in a thick layer of masking tape, then cut the tape vertically. after you peel it off, find the center point and cut radial slits in it so that you can lay the masking tape pattern flat. Once it's flat, you've found your pattern. cut out the leather piece in the shape of the flat pattern, and sew the slits back together. Then do the same for the other side and sew them both together.

For a more custom fit, put a stocking cap on, and wrap your own head in masking tape.
