What I would recommend is to get some Elmer's white glue (Aileen's Original Tacky glue is a little better, but would require a trip to Michaels), some clips or c-clamps, and some soft leather, preferably deer or buffalo. Simply wrap the part of the strap that is cutting into you with the soft leather, find out how much you need, cut out, apply a thin coat of glue on both surfaces, bring together, clamp shut (a stack of books on top of the strap also does wonders), and wait overnight! The soft leather will prevent the strap from forming an edge against your skin, and should be smooth enough that it wont chafe or rip open your skin under combat conditions.
