I've been having difficulty consistently getting the circular tops of my bat covers the right size. The disc I cut for the top always seems to end up too big, or too small; rarely perfect.

Does anyone have a method for effectively determining the size of said piece? Any tips for attaching it securely?

When I have difficult shapes, I hand sew them, inside out, on the weapon. Then I trim the excess and turn it inside out and have perfection. But it does require hand sewing.

I don't usually sew circles into mine. I do mine just like a sword cover, I just make the top curve really shallow. This cuts out dog ears too.

Sew up a long rectangular cover - you will end up with "Dog ears" tuck those inside pin them down and then seew them to the top part or just cut them off and sew the 2 parts together.

If you want it to look really clean then I think Magpie has the answer, just use a strong thread and give yourself plenty of meat on the fabric or the stitch will be the failure point.

I've made about 8 bat covers in the last few months and this is the best result so far.

Second best result was rounding the edges a little bit like a tube sock.

I have yet to try the circle method, though I've seen swords with it. But it looks like it'd fail a lot faster than the other two ways. The weapons I've seen with that type of cover were already having issues and they otherwise appeared relatively new.

Guy in our realm, TurkeyFeathers, uses this method:

    Figure out how wide your cover needs to be, as though you were just going to make a rectangle cover.

    Place your bat tip down in the middle of the circle.

    Cut a crescent around the circle, leaving it attached in one spot to the rest of the cover.

    Sew up the side, then finish out the circle.

It looks and works great.
